How to Design and Build Hybrid PCB Stackup | Sierra Circuits
A 4-layer hybrid PCB combines high-frequency materials (e.g., Rogers) with cost-effective substrates (e.g., FR4) to achieve superior signal integrity for RF applications while reducing costs. These boards commonly use high-frequency materials on outer layers for signal transmission and FR4 on inner/bottom layers for power/ground. Typical applications include 4G antennas, power amplifiers, and radar sensors.
    Common 4-Layer Hybrid PCB Stackups
    • Structure: Often built using high-frequency cores (like RO4350B or RO4003C) paired with FR4 prepreg, allowing for optimized RF performance on top layers and rigid support beneath.
    • Typical Layout:
      • Layer 1 (Signal/RF): Rogers / PTFE material (Low-loss)
      • Layer 2 (Ground): Rogers or Mixed Core
      • Layer 3 (Power): FR-4 Material
      • Layer 4 (Signal/Ground): FR-4 Material
    • Vias: Often utilize blind vias to connect the top RF layers without passing through the entire board, which reduces signal interference.
    Advantages
    • Cost Efficiency: Using expensive low-loss, high-frequency material only where necessary (e.g., top layers) instead of the whole board significantly lowers costs.
    • Improved Signal Integrity: Lowers insertion loss and minimizes signal distortion at high frequencies (RF/Microwave).
    • Improved Thermal Performance: High-frequency materials often handle heat better, which is critical for power amplifiers.
    • Space Savings: Allows mixing RF and traditional digital components on one board, reducing the overall footprint.
    Key Considerations
    • Manufacturing Complexity: Mismatch in the Coefficient of Thermal Expansion (CTE) between FR4 and PTFE/Rogers can cause bowing or delamination, requiring specialized processing.
    • Material Selection: Common pairings include RO4350B/FR4 or RO4003C/FR4, chosen for their compatibility in lamination.
    • Application: Ideal for 4G antennas, microwave devices, LNA (Low Noise Amplifiers), and automotive radar.
